Delivering 50% Brewhouse Throughput Increase Without Capital-Intensive Expansion

The Client operated a 3+ million hL per year brewery that had reached a critical brewhouse constraint. A bottleneck in hot wort transfer was limiting throughput for key brands, restricting production volumes, and preventing the site from fully utilizing downstream capacity. The challenge was to unlock additional throughput within the existing footprint, without compromising product quality or requiring a major capital expansion.

First Key partnered with the Client to diagnose the constraint and develop a targeted, data-driven solution. Process design and engineering were led to increase transfer rates, including hydraulic modeling and system performance validation across critical downstream operations. Rather than focusing on isolated equipment upgrades, the full process, from pumps and wort cooling through aeration and yeast addition, was evaluated to ensure the system could reliably support higher throughput. Equipment modifications and select additions were aligned with existing infrastructure to maximize impact while minimizing cost and execution risk.
